Thanks for the awesome info guys...

But AlanH You have me dreading do it now if fear of seeing the "red rusty residue"

I just ordered the other parts from the dealership and I think I am going to tackle it this weekend. We will see if anyone has other tips in the time being.

Thanks again
FYI ... i just edited the 2nd link in my prior post to be more specific. Try it again here: http://rswarrior.com/search/SearchResults.aspx?q=user%3aalanh&tag=Middle+shaft&orTags=0&o=Relevance

Also, red residue/dust will not occur if you are running an Aluminum Frt Pulley ... Here's an earlier thread: http://rswarrior.com/forums/p/26393/903168.aspx#903168
Sat, May 3 2008 7:25 PM
Red dust - Heads Up

Your hosted photo, even when zoomed in and panning, isn't clear to me as to the chamfers because of the reflections ... it also looks like the back of your pulley has been rubbing the aluminum fins of the middle shaft case housing unless you did that. You also never responded in your earlier post to my request of what 1-1/2" pulley you were using .... GOOD LUCK

Here's a photo from a recent post even though it's the earlier middle shaft the spacer is the same if i'm not mistaken: http://rswarrior.com/forums/p/118963/961669.aspx#961669

This is the proper placement of the hardened spacer w/ the chamfer on the O.D. facing the back of the pulley ... Be sure it goes together exactly like this else you will leak transfer fluid! The small o-ring is behind the spacer between the inner brg race and the spacer which has a small chamfer on the I.D. and seals the fluid from leaking around the middle shaft O.D. The large mechanical seal prevents fluid from leaking around the O.D. of the spacer. You need to remove the spacer and check the small o-ring that is pushed inside against the brg race

This is the Final Belt Drive ...
Here's an 'A' typical loose pulley failure and loss of differential fluid. As the middle shaft splines become coined and worn from the hardened frt pulley, the fluid begins to seep and leak around the small o-ring seal on the middle shaft between the spacer and brg behind the frt pulley. The leak is not from the mechanical seal... i repeat... the leak is not from the mechanical seal . To get this bike back on the road we removed the naked pulley adapter plate (improperly installed), inspected prime components and tightened the $hit out of the front pulley nut

Thanks for ALL that info!! But I was just curious how much of a pain in the butt it really is. Churchkey makes it sound so simple. B.

If you don't have an impact wrench, just be sure that you loosen both the frt pulley nut and the transmission output shaft nut (transfer case side) before removing the belt and frt pulley

Re: pulley questions
ya i did the search and found all the info on how to o the 33 tooth front pulley i just couldnt find a pulley to buy anywhere but found a few now thanks
Taken from an earlier Topic Post: http://rswarrior.com/forums/p/24834/366366.aspx and there is only one flavor available for the 33T front pulley as noted below
Edited: Wed, Mar 14 2007 6:35 PM
gman....the PN for the front Road* 33T pulley is 1999~2003 - PULLEY, BELT: 4WM-17651-00-00

You will need to machine the pulley to fit on the Warrior as it is made for 1 1/2" wide belt used on the earlier Road*. The machining is req'd to clear the middleshaft case of the Warrior (1/8"). There is lots of press on this subject where other members use the stock width belt. Here is some reading mat'l on the subject in different flavors []

Now the '04' & > Road* does use the narrower 1 1/8" belt and i believe it has 33T? but there has never been anything posted on the forum regarding this pulley being used on the Warrior that i am aware of, but i've been wrong before.

You should be able to pickup the earlier 33T pulley new from the dealer for $70.00 and then pay a shop $35.00~$50.00 to machine it with a carbide cutter on a lathe and you'll still be ahead of the game.

I was very lucky and won mine back in Oct '06' on Ebay for $36.75 landed and in like new condition []

Before & After: 33T Road* Pulley w/inside flange removed and .125" stock removal to clear middleshaft case
My polychain had a twist (memory) in it when new & did what you are refering to. Try riding it for a couple of hundred miles it should then behave normally.
In your opinion of my first pic showing the belt on the left edge of the front pulley, is that acceptabe/normal or is it too close to the edge? I'm worried about putting excessive load (and perhaps cause even more damage to the primary drive assembly front pulley, spline, etc) with the belt that far to the left edge of the front puley...

Am I obsessing or correct to worry?
Another view of the belt drive and not apples to apples!

The frt pulley & middle shaft is the final drive and is designed for the overhung load.

Enclosed are some very recent photos i took of my 33T / 70T OEM Road* pulleys using a 1-1/2" Gates PC130 Polychain Belt. Notice how the belt tracks to the left side of the frt pulley just inside the outer flange ring. I have approx 14,000 miles on this mod now and no problems. My belt favors the left outer flange of the rear pulley. No noises, no nada

The Gates belt came from Phat Performance and was tagged with a Drag Specialties PN in a fiber carton that could have contributed to the belt having a twist/set as described by Churchkey. I adjusted the belt to the tight side out of the gate and would recommend the same here.

The stock 32T & 1-1/8" belt always ran on the left side of the frt pulley just inside the outer flange ring. The inside still has the factory paint. Considering this and looking at your photo above the belt appears to be 1/4" away from the outer flange ring which is normal with the wider 31T Road* pulley.

Enclosing a couple of url's for a closer look at my set-up if interested.

Once again, the middle shaft can handle the load as long as the pulley is tight.

What's the condition of your frt aluminum pulley teeth in the drive & coast directions? Any excessive erosion as asked earlier.

Was your rear axle turned 180 deg or just lossened? If bent that would have an affect.

Have you chk'd the runout w/ an indicator of the frt and rear pulleys. Is the frt pulley bent?

With the aftermarket forged whl & cush hub what torque is used oin the rear wheel axle?

The 1-1/8 belt walking across the entire frt wider pulley flange to flange is not correct in my book.

Re: Need quick help please - Is the Gates Poly Chain belt unidirectional?!?
Thanx Alan! I never took the rear wheel off and thus never took the rear axle off. I inspected it when I installed the phat rear earlier this year at the beginning of the season and it seemed fine. Do you suspect the rear axle has something to do w/ the belt breaking or it tracking to the left?

Is it normal to see the belt travel all the way to the right when I roll the wheel in reverse, and then travel left to where it is in the pic when I roll the wheel forward?!?

If you are referring to the rear pulley it's not uncommon. Remember, the belt is new and might have taken a set by being in a tight radius in the package! Proper torquing of the rear whl to preload the brg's will affect the geometry of the pulley. You can indicate or sight the outer pulley edge with a plastic pointer to see if it's running true. If you're confident with the belt adjustment take it for a spin.
Red dust - Heads Up

Keep in mind the Red Dust is the tail-tale from (2) dissimilar Ferrous alloys and/or differing hardness and represents the metal fatigue!

The Baron 31T pulley i suspect is very similar being that it is made for the Road*. Not having hands on experience with it i can't comment and only speculate!

If i understand you correctly, a 1/8" spacer is being added behind the cushioned hub inner bearing spacer and the inner whl brgs effectively offsetting the hub and pulley?
