I have ridden my 05 misnight warrior as far as 116 miles in a tank.  And when I fill up, everytime, it only takes 2.5 gallons.  Period.  I have only had the bike a month, but I read it has a 4 gallon tank.  So I ride it to 100 miles-ish on the odo but it will only take that amount of gas.  I fuel the bike on the kickstand.  I am sure if I was sitting on it  and it was upright it would take more, but not another 1.5 gallons.  My fuel guage comes on and off during a ride with no pattern.. Even comes on right after a fill up.  To compensate I ride to 100 miles and refuel regardless is the light is on or not.  But I am having a hard time figuring why I can not get even 3 gallons into it.  Any thoughts?

I would check your quick disconnects. They might not be seated all the way so it might not be flowing properly.

I'm sure smarter men than me will get on here and give more advice though.

    Re: Gas

The venting for this tank sucks!  I fill until I can see fuel at the bottom of the tube then I lift the bike off of the side stand to get it upright.  I can then get another gallon plus in but it takes a long time.  One partial fix is to drill a couple of vent holes in the top portion of the filler neck.  Obviously that has to be done with the tank off of the bike and empty and all metal shavings have to be removed from the tank before it's put back in use.  BTW, on my 03 I have a 3.2 gallon main tank and the aux is .8 for a total of 4 gallons.  I think the newer ones may be slightly different, but not by much.  The light comes on when the main tank is empty and you are drawing from the aux tank.

Like Oldman said, our bikes have a 3.2 gal main tank that feeds a .8 gal sub tank. The engine draws from the subtank and as it empties, it draws from the main tank. When your light comes on you should be, in theory, 3.2 gallons down from the 4 gallon capacity. I always refil while sitting on the bike. If you are doing it while leaned over, that can easily account for .5 or so.  Getting it to take more than about 3.2 - 3.4 gallons is tricky, even if you've been running around with the fuel light on for 20 miles. When I want to fill my bike to capacity. I refill in an upright position. Then when it gets to the top. I start the bike for a few seconds. This draws the fuel from the main and fills the sub tank. Then I shut it down and finish refilling.

I didn't think it would make much difference either if you filled while on the stand or filled really slowly while sitting on it perfectly upright but it does as these guys have already pointed out.  Try it and you'll see what we mean.  As for your light coming on and off with no consistant pattern and coming on shortly after fueling and such, I would be willing to bet that one of your two dry breaks isn't connected fully.  Do a search here if you're not familiar with their location on the bike and you'll get topics that show pictures even.  Disconnect, inspect, and reconnect with an audible "click" and you'll be good to go with no more issue.
